My F250 Powerstroke has been losing coolant since last August when it was driven home to pick the Cobra up from getting painted. It never leaked visably for quite a while and then when it did all the evidence was around the overflow tank. So I tried the easy way out a new cap and then we bagged the tank to make sure it was all coming out from there and it was. So next I tried a new tank and same result.
Conclusion from a bunch of research was that when the EGR cooler goes it plugs the oil cooler and the resulting backup of pressure causes it to over pressurize the 16lb system and it pukes coolant. Hoping it hasn't hurt the head gaskets along the way, not gonna tackle them myself.
So I have compiled and EGR delete kit, new Ford Oil Cooler, thermostat o-ring, Snap to Connect oil cooler kit, new turbo drain line, Ford Coolant, distilled water, Ford VC-9 engine flush, fuel pressure regulator spring upgrade kit, and an EGR off custom street tune from Innovative Diesel (extreme tune to come later).
Starting the flush today in an effort to save the $700 in labor that some places have quoted, this job involves the whole turbo being removed, but they say 6-8 hours in the driveway, I am just figuring the back pain associated with working on step stools and leaning over the motor for 8 hours (or more). _________________ www.D3RACING.com

Well 2 hours in and the coolant is out, thermostat is out, VC-9 is in, and the fuel pressure regulator spring is replaced. No major slow downs, time to go run the VC-9 through the system for an hour. _________________ www.D3RACING.com

Owing a diesel isn't cheap, but this is about the only thing that goes wrong with them so I should be good from now on.
My hour of driving with the flush is done and it's drained and refilled with straight distilled water, will run that until I start to tear the motor apart next Saturday, had to take some leave to make sure I have all the time I need. _________________ www.D3RACING.com

When I looked at them they all look identical only thing different is the prices, so I went with the best price I could find. It is one that comes with a new up-pipe instead of some that just come with a plug for the up-pipe. _________________ www.D3RACING.com

man thats sounds like alot of work there. im looking at having to replace the timing belt in the ford escort. its finally going out on me. if i can find the right tools to do it i'll probably do it next weekend. If not i guess i'll have to take it to a shop to have them take care of it for me. i really need this car to get to and from work. dont wana use the stang to go to and from.
that sux Adam! I've heard mixed reviews on the 6.0s. That's what i really would like to get as my next truck but I'm almost scared to. Just an FYI, Bud Anderson told me the other day when I dropped my car off that he has the cure for anything 6.0 related minus the injectors. So if this doesn't work, I'm sure he could prob help ya out. _________________

Coolant Filter is one thing I read that a lot of people do but I am done with the flush and there isn't anything out of the ordinary, not dirty or any contaminants. Plus didn't have the money at the time, this is gonna be about $750 just in parts alone. _________________ www.D3RACING.com

Well it's done, I think the worst outcome was breaking a $4 radiator drain plug, and maybe have an exhaust leak on the crossover tube or the turbo just hisses more because there is no air being re-routed through the EGR anymore.
In total with a buddy helping there is 25 man hours involved, this doesn't include what I did today re-inserting the thermostat and refilling with coolant.
All-in-all I:
Deleted the egr cooler and egr valve
Replaced the crossover pipe
Replaced the oil cooler
Replaced the turbo drain tube
Replaced the STC fitting in the oil pump and the HPOP screen
Upgraded the Fuel pressure regulator spring
Street Tune from Innovative Diesel (still good to tow 10k lbs)
All this required removal of one battery, both intercooler tubes, entire air inlet, turbo and pedestal, intake, FICM, alternator, crossover pipe, oil filter and fuel filter housing, oil cooler, and high pressure oil pump.
Haven't decided if it is worth the $700 a shop wanted to chare, but I know how to do it now.
